How the math works
Sign makers plan on roughly one inch of letter height per ten feet for comfortable reading, and about one inch per twenty five to thirty feet as the limit where most people can still make the word out. Width comes from the longest line: a bold sans serif letter is roughly six tenths as wide as it is tall, plus spacing. Height comes from the number of lines plus breathing room. We round up to the next stock size: 2x4, 3x6 or 4x8 ft, 15oz vinyl, hemmed and grommeted, $5 flat shipping. Bigger than 4x8 is a custom size, quoted on the ticket.
